Grinder Screen Size Guide — and How to Tell When One Is Worn Out

On a horizontal or tub grinder, the screen is what sets your product. The hole size decides how big the finished material can be, and the screen's condition decides whether you are still hitting that size at full throughput. Two things matter: picking the right hole size for the product you sell, and catching a worn screen before it starts costing you loads. This guide covers both.

How screen hole size sets your product

The relationship is direct and simple: material smaller than the openings falls through; anything bigger stays in the chamber and gets ground again until it fits. Smaller holes make finer product and cut throughput. Larger holes make coarser product and let more material pass per hour. There is no free lunch — you are always trading product value against tons per hour.

A rough guide for wood and green-waste grinding:

  • 1 inch to 1.5 inch: Fine, double-ground material — bagged mulch and premium fiber. Highest value, lowest throughput.
  • 2 inch to 2.5 inch: Standard double-ground landscape mulch, bulk and retail. The bread-and-butter product size for a lot of yards.
  • 3 inch to 4 inch: Single-ground coarse mulch and bulk landscape supply. Good throughput.
  • 4 inch to 6 inch: Primary grind / first-pass reduction, meant to be re-ground or screened after.
  • 6 inch to 8 inch and up: Coarse land-clearing output and re-grind prep, where you just want volume through the machine.

Most producers making a finished, colored, or bagged product run the material twice — a coarse screen on the first pass for throughput, then a finer screen on the second pass for size and consistency. Trying to hit a 1-inch product in a single pass on wet, stringy feed is how you slow the machine to a crawl and heat up your wear parts. Match the screen to the pass: coarse to knock it down, fine to finish it.

Screen open area matters as much as hole size

Two screens with the same hole size do not always perform the same. Open area — the percentage of the screen that is actually holes versus steel — drives how much material can pass. Thicker, more contamination-resistant screens have less open area and lower throughput; thinner, higher-open-area screens flow faster but wear and fail sooner. When you change screens, you are choosing a hole size and an open-area/durability tradeoff at the same time.

Five signs the screen is worn out

A screen does not fail all at once. It stretches, wears, and cracks — and your product quality slides with it. Watch for these tells:

  1. Oversized product. If material is coming through bigger than your target, the holes have worn open or stretched. This is the most common signal, and the most expensive to ignore because it shows up as rejected loads.
  2. Deformed holes. Round holes go oval; square holes go to slots. Pull the screen and measure a few holes with calipers against the original spec — if they have grown, the screen is done.
  3. Cracks and tears. Check the weld seams on tub screens and the panel edges on horizontal grinders. A crack does not heal; it grows until a chunk lets oversize through.
  4. Rising power draw. If the machine is working harder — higher load, more fuel — with no change in feed or material, the screen is blinded or restricted and choking discharge.
  5. Large chunks bypassing. If pieces that should never fit are landing in the product, the screen has shifted, cracked, or come loose in its mounting.

There is no universal replacement schedule — feed material, contamination, and hours all move the number. A practical routine: inspect the screen every time you change other wear parts, and pull and measure it any time product quality drops. High-volume operations should be looking at screens at least quarterly.

The cost of running a dead screen

Pushing a worn screen past its life does not save money — it moves the cost somewhere worse: rejected loads, unplanned downtime mid-job, oversize material damaging downstream equipment, and extra wear on your hammers and tips because the machine is regrinding material that should have passed. A screen is cheap next to a scrapped load or a hammer set.

Screens are consumables, and having the right hole sizes on the shelf keeps you from running a worn one just because it is the only one in the yard.
